LOST FOAM CASTING

From foam pattern to metal casting.

A typical lost foam route uses an expendable foam pattern, a refractory coating and compacted sand. The production route is confirmed against the component drawing and material.

FIVE STAGES

A process planned around the part.

The sequence below explains the method. Pattern design, process settings, finishing and inspection are defined for each project.

01

Review the drawing

Identify the material grade, casting geometry, functional surfaces and required delivery condition. Review wall transitions, allowances and features that may need machining.

Confirm: drawing revision, quantity, critical dimensions and acceptance requirements.

02

Prepare the foam pattern

Create the expendable pattern and assemble it with the gating arrangement. Pattern geometry and assembly influence the shape that the molten metal will reproduce.

Review: dimensional stability, pattern condition, joints and handling.

03

Coat & support the pattern

Apply a permeable refractory coating and dry it before placing the pattern in a flask. Loose, unbonded sand is filled around the pattern and compacted by vibration.

Review: coating coverage, drying condition and sand support around the geometry.

04

Pour & allow to solidify

Molten metal enters the mold, decomposes the foam and takes its place. The casting is allowed to solidify and cool before it is removed from the surrounding sand.

Review: material, mold filling, gas removal and the cooling sequence.

05

Finish & inspect

Remove gates and remaining coating, then carry out the agreed finishing operations. Machining, treatment and inspection are included where specified in the project scope.

Confirm: final dimensions, surface condition, required records and packing.

DESIGN REVIEW

Define the casting and the finished part.

As-cast surfaces and machined features need different allowances and acceptance criteria. Mark the functional interfaces and identify which dimensions apply before and after machining.

For iron and steel projects, specify the material grade and any property or treatment requirements. These choices influence the pattern, casting and finishing plan.
